Apple Expands 3D Printing to Aluminum for Apple Watch and iPhone

Apple is extending its use of 3D printing technology, initially employed for titanium components in the Apple Watch Ultra 3 and Apple Watch Series 11, to include aluminum. This move aims to reduce material waste and production costs, potentially paving the way for more affordable devices and a smaller environmental footprint.

Reducing Waste with Additive Manufacturing

Apple has already demonstrated a commitment to sustainability through initiatives like using 100% recycled aluminum in the Mac mini’s production process. 3D printing, also known as additive manufacturing, aligns with this strategy by minimizing material waste compared to traditional machining methods. For the titanium Apple Watch Ultra 3, Apple has stated that 3D printing saves up to 50% of materials [1].

Challenges of Aluminum 3D Printing

Although 3D printing offers advantages, scaling it for aluminum presents technical hurdles. Aluminum’s lower density and higher thermal conductivity compared to titanium require precise process control to prevent deformation, cracking, or residual stress during printing. Currently, the process takes approximately 20 hours to print a titanium body composed of over 900 layers [2].

Apple will also need to transition to more suitable aluminum alloys for 3D printing. The commonly used 6000 series alloy (specifically 6061-T6, composed of aluminum, magnesium, and silicon) isn’t optimal. Alloys incorporating copper or zinc would be more appropriate.

Future Applications: Apple Watch and iPhone

Apple anticipates using 3D printing for more affordable electronics, while continuing to rely on machining for its premium products. The initial focus will be on the “regular” Apple Watch, followed by potential application to iPhone bodies. The Apple Watch Series 11 and Apple Watch Ultra 3 are expected to be among the first devices to benefit from this expanded use of 3D printing [3], [4].

Alongside the expansion of 3D printing, the Apple Watch Ultra 3 is rumored to include features like longer battery life, an advanced LTPO 3 OLED display, and potentially satellite connectivity [4]. Both the Ultra 3 and Series 11 are expected to feature a new S11 chip for improved performance and efficiency [2].
